I have all the bent bars in now. Only a shed load of bracing to go.

Here are some pics of how I dropped the cage to weld the tops of the roof joins. (Thanks to Craig Wildridge for the tip). It involved only tack welding the feet to the floor, and the legs to the feet. Once the major bars are in cut the spot welds and remove the feet giving an extra six inches of space. I used a ratchet strap to pull the main hoop legs in to clear the sils.


Annoyingly, my welding which was (in my view) quite good on the work bench is not so pretty when trying to weld upside down and in tight spaces at awkward angles. It is helped by having near perfect 'fish mouths' due to the tube coping calculator found on the metal geek website.

Looking good mate, are you finding the extra crotch padding annoying ?? lol at least it will add a couple of inches if only in the SHORT term

No crotch padding needed. Still bloody sore though.

Still working away on the cage doing an hour here and there. I made up one of the cross braces for the rear legs after work today. I'll tack it in tomorrow and then make the second one. It is starting to get complicated now as the braces join two different pipe sizes. Takes some figuring out, but I'm getting there. Still taking my time to get the fish mouth joins just right and the welding done correctly.

Finished the rear of the cage, and welded all the feet in properly today. The main hoop diagonal is in as well as the dash bar. I had to drop the dash bar a couple of inches lower than I originally planned so I can still run the factory dash, but I had to make up a new mount for the steering column, by cutting bits off the original factory dash bar. Steering sits lower than factory, but that is OK as I had it on it's lowest setting anyway, so there should be enough adjustment in it to work.

Accidentally zapped my eyes today when changing position with the torch and shield in my hands. Ouch! Looking forwards to the headache.

So far I have spent about 23-24 hours labour on the cage. I am expecting to have it finished this (long) weekend.

I have posted in the electrical section about ditching the ABS computer. Hopefully the ECU wont throw a code or have a fit. I still have to re-sort the wiring mess. Man I love wiring...

I am beginning to think this car is cursed...more on that later.

Today after the family rounds, soccer, shopping etc I managed to get some work done on the car. I painted the rear half of the cage, then realised I haven't put the harness bar in. I cut, shaped and tacked the side intrusion bars in the car ready for welding tomorrow. SOme pics of the cage so far and joins below.

Any way about the curse: today rushing to cut the last intrusion bar join, the grinder (with 1mm cutting disc) bit and jumped back at me. THis wouldn't be a problem, but I didn't have my overalls on, only shorts and footy shirt. The grinder grabbed in the loose shirt pulling it into my groin. Long story short, I have a inch and a half cut (grind?) on the top of my leg, not to far from the artery, and the old fella is now cowering in fear of the garage. I think the car is trying to kill me...

Learnt an good lesson but- I shoulda kept the overalls on, and nylon short offer no protection at all, but do melt nicely into grinding wounds. The missus is now lecturing ME on powertool safety, and putting emergency numbers in the speed dial.

Hmmmm Im thinking of removing your power tool licence..... Having said that this is a guy who does actually wear ear muffs mowing the lawns.. looking good mate any idea what the total weight of the cage is / or will be ?

Self mutilation: I believe Andrew is still in front, as he needed emergency care. Then again, I am seeing a doctor tomorrow, so maybe he'll have something to say...

I normally wear all the protective gear, as Paul has said, because I want my boys to learn good habits. I had eyes and ears on, but never put my overall and apron on as I was in a hurry to do stuff between other jobs...any way I have a little personal saying: Bad management combined with bad luck always ends in a bad mess.

The total weight of the steel was 62kg. I have used two 800g mig spools, but cut the ends of every pipe, so the total weigh would be around 60kg. I'll weigh all the offcuts for ya to be exact (because we like exact).

This is offset by the factory dash bar being removed, and I intend to gut the doors and switch to lexan windows in an attempt to claw back some weight. I am also looking at the ABS system, mainly the computer and wiring, but there may be an issue with the booster and some electric gizzmo.


Oh, and the cage is in the car complete. It needs to be tagged into the shell, but that can wait til later. I need to get the dash secured it and everything working before that.


I learnt a lot about welding along the way. The Lincoln electric L=56 wire gave a much easier and nicer weld, as well as lasted heaps longer than the cigweld wire I was able to purchase from bunnings. I thought all the talk about quality consumables was a bit of a sales pitch. I used a full spool of the L-56 with no issuse and it lasted two weeks. The cigweld stuff lasted a little over a day, made welds (I thought the welder was stuffed) and I destroyed three 'tips' in the process. If it wasn't a public holiday, I would have been able to buy replacement L-56 wire, but for the second time this weekend I was at bunnings. I'll be buying a heap of genuine Lincoln gear on the way home from work tomorrow and replacing the cigweld stuff ASAP.

The Argoshield light gas still has a quarter of a cylinder, so it went better than expected.

Nothing grabbed my attention on TV so I went out to clean up the shed. After sweeping up the offcuts and some of the grinder waste it came to 3.2kg. That plus the dash bar (3.6kg) comes to a total of 6.8kg, or over 10% of the total of the total steel weight of the cage kit. So the cage only cost me 57kg all up. Not too bad I guess.

Started to clean up some of the wiring. I am going to have to hit the schematics- because the wiring has been moved so many times I am having trouble figuring out where it all goes.

The bonnet and boot lid are clearly on the cards as I can get a quality product from Andrew's fibreglasser. Doors will probably never happen, as the Carbon ones are a multi thousand dollar investment.

I got a quote on polycarbonate (lexan) sheeting on the way home from work. 1220x2440mmx3mm is $140. Not as dear as I expected. I am weighing up doing the windows now or after the next track meet. If I do that then I will completely gut the doors at the same time.

I am also going to have a look at cutting the skeleton out of the bonnet and boot. I'm not sure if is do-able without destroying the external paintwork.

I pulled out the original dash bar and stuff too, and I allowed for a weight of 100kg for the cage. Thanks Ben, you just saved me an extra 40kg or so! Can't wait to weigh it once everything is done.

Scary, isn't it? I figure it won't fit in any other category, so if I run in say a hillclimb, they'll put it in with sports sedans anyway. Therefore I might as well exploit as far as I can inside those rules.

I have a head full of things I want to try. I just need to ease off the gas when it comes to the wallet. I figure I have done my big spend for 2010 already. It is just little DIY jobs from here.

Wonder if you could make up some lighter door hinges. I think there is over 15KG in the pair.

You could even cut out the spare wheel well and replace it with a thinner flat sheet, might save a few kg's there and wouldn't be a big job.

Already done.

Re hinges, I reckon that would be a pretty big job to get the doors to open and close satisfactorily. I think the first step is gutting the doors of everything except the skin.

So it is starting to look like a car again. Really needs a good clean up. Where the horn button is in the second pic is where I am thinking of putting the ignition panel. The reason, is because I had to drop the steering column to fit the dash bar, and now with the door bars I hit my foot on the key when I get in and out. I am worried I'll eventually snap the key off in the barrel, and figure a switch panel will weigh less than the cast alloy key barrel.

OK! I didn't get to the street drags last night as I had hoped, but the car is 'finished'... ish.

Had a good day today. I finished of the welding on the cage and gave it a quick spray with satin black. I then turned my attention to the rear spoilers. I removed the factory spoiler, and cleaned that area up. The spoiler weighs 2.9kg, so I still have about 54kg to find.

Whilst I was there, I noticed the right hand wing mount was cracked, so I made up another and fitted it. I will keep an eye on it, and if it looks like cracking again, I'll make up a pair out of steel. Whilst I was doing that, I decided that I'd have a go at reducing the flex in the boot lid. Taking some inspiration from the Holden V8 Supercar, I figured I'd weld some RHS steel into the boot lid area. This involved notching the skeleton and welding the box in. Before that I drilled and cut holes for the bolts and socket access.

I also managed to score a set of "stinky ford" BA XR6 rims and Dunlop SP3000 tyres for $450. The good news is the fit supra brakes better than supra rims. They look the goods too. The boys don't like the badge though...

I went down and ran the car at the motorkhana today. It ran faultlessly all day, which is a relief. I don't even reckon I'll get it off the trailer before scrutineering next saturday.

I need some roll bar padding, which I have ordered from revolution race gear. Hopefully it will arrive this week.

Yers mate, it was. There is only one more 'race' day at Hidden Valley before it closes for some work on the drag strip. The rest of the year is motorkhanas and drifting. I might have to try the drifting out, just so I can justify having the car.

What sort of events are there down Adelaide way? I had a poke around on the web, and it seems a bit like up here- only about half a dozen track days a year. Tell me I'm wrong.

I haven't been looking at track stuff for a while, but we used to go out with the Porsche club and do times sprint sessions at Mallala.

There are also practice days that are open to anybody.

Cheers. Looks like enough to keep me busy.

Motorkhana was fun, but my highest speed for the day was 64kph. It was weird having no grip at the rear. The difference between (decent) road tyres and old semi slicks is still a large one. Hit the throttle with the Dunlop SP3000s on and they simply light up. Having semis on the front did make it easy to point the car where I wanted, but there was a lot of throttle manipulation to get the rear to follow. Some of the dedicated drifters were doing really good times when they forgot about generating smoke for the cameras. I can see the attraction of motorkhana for drifters starting out. By the end of the day I was essentially drifting through the courses. Not as controlled as some of them, but the rest of the year should generate plenty of practice.

Yeah good fun. I would rather the speed of the proper track, but at least I'm getting to use the car.

CHeers mate! Be nice and take lots of pictures of all the setups. How wings are mounted, front bars and splitters, anything technically interesting.

Make sure you go and see Andrew and his sports sedan and say hi to him for me. Shake his hand, but be gentle- he is a bit fragile in his old age, is old precious.

Oh, and while you are watching other people race, I'll be racing...

Got through scrutineering today with absolutely no problems. They are happy with the cage, the steering column mod, and harness arrangement: I made up '3 bar sliders' out of 4mm steel so I could run my harness straight from the harness bar of the roll cage, drastically shortening the shoulder strap length. They didn't even comment on my camera mount, so hopefully I'll have some good video.

I also found my harness does not expire. The E4 rating/designation means it will last forever, according to the scrutineer. I thought they all had a life span.

I am sharing a pit tomorrow. He is a lap sprinter, so we should be OK.

Round 3 of the NAMSC series was run at Hidden Valley today. Being the car's first outing since the open heart surgery (roll cage install) I was a little nervous I'd missed something. I was sure there would be some little electrical gremlin that would show itself on the track.

I went out during practice and managed to run a 1:6.8 which was very worrying. At the start off the year I ran 1:25 with a bad setup. I decided to lower the hot pressures to 35PSI all round based of the tyre temps across the face.

Race 1 saw 2 good laps of 1:25.8 which was a bit of a comfort. I left everything alone and ran it as is in race 2 where I ran 1:25.1 and 1:25.2. Much better.

The car felt 'soft' in the rear end, especially through the fast corners, so I stiffened it up for race 3, which turned out to be the wrong thing as I only managed 1:25.9.

I changed it back, and decided to add some rear wing. I never got to really test it out as some bloke in a Monaro decided to substitute horsepower for talent and got the jump on me at the start (standing starts to lapsprint up here for some dumb reason) and wallowed around in front of me doing 1:29s. On every straight he had just enough power to pull a gap and make it impossible to commit to a pass. Ahhh, you win some,you lose some. I'll post the video of his heroic performance up on you tube later.

So end result: After adding near on 60kg, completely changing the handling characteristics, and altering the driving position in the car the net gain/loss is exactly zero.

And I couldn't be happier.

that is a nice car you have there. I ended up leaving the track at 1pm so i didn't see all the runs. I will have to bring out my new car next year and see what times i can pull. oh and there is on way in hell that the monaro is stock, i have watched it beat another monaro that had 300+rwkw according to the owner (i don't think that is right).

Credit where credit is due, it is bloody quick in a straight line, just hopeless everywhere else. Cars are supposedly put on the grid based on their official lap times. The way he accelerated off the line I figured he was running good lap times, as everyone I was paired off against was running similar times to me. If I had of known how slow he was(3-4 seconds a lap slower than me), I would have given him more of a head start on the first lap. I couldn't care less about being in front of the other car, as it all comes down to the lap time.

Having said all that, maybe it is time to look at adding some power to the mix. I wonder how long the straight is at Mallala?
