How does everyone seal this? At the moment I have just shoved a bit of polyurethane foam (the really soft packing foam, like they use for computer hardware packaging) in the section between the airbox and the fan shroud.
Iv just made a cover which I shall spray black to cover its ugliness
Im scared if the temps got too hot, the foam would burn/melt/expand. Should I be using something else?

I use grey foam which was sold in Clark rubber as a gardener's kneepad, Kevin. Cost about $3, and is dense enough that it's not affected by heat, but is easily cut to size.

See the other thread on this Kevin. I used 5mm grey foam (could be to what Mike is referring) with one side silvered. It is sold for lining and sound-proofing hot areas, e.g. under a car bonnet. Therefore, it is perfect for the task you describe.
Aluminium will transfer engine heat to your intake very efficiently.

Yep, I found an old kickboard made of EVA foam and put it between the fan shroud and the airbox. Then covered the top of the airbox with a for sale sign

with the rate cold air is feeding into the airbox, i find it hard to believe an aluminum shield would be able to transfer heat to the air. the shield is to ensure cool air is taken from outside the engine compartment to the airbox, rather than being sucked from around the engine.
