I went to a plastic supplies outlet and explained what I was planning on using the plastic for, I purchased some black polypropylene 450 x 600 and it cost $11. It is rigid and light weight and has good heat stability and its hard wearing, all of these things are ideal for in the engine bay. The guy who serve me guessed it could be around 100 degrees under there and said it was fine, but you have to remember if your using the plastic for the air box there is going to be air flowing over one side of the plastic so that should keep it cool most of the time anyway.

But Im sure most other plastics would be fine, he also offered, Polyethylene (HDPE) and Polycarbonate.

I've called around a dozen plastic manufacturers and each time I ask for black ploypropylene or polyethylene (PETG) they can't help me, unless I want to order 100+ sheets.

Contact Clark Rubber in Sydney. I'm sure they will post it if you pay up front.

You can find Clark Rubber in the Yellowpages.

They just gave it to me as off cuts and sold it to me as a single, I went to a place called plastics for industry in Keysborough (VIC) they were very helpful.

I found Clark rubber didnt have much but that may have just been the one I went to and I guess it depends what your looking for.

Sam, the other biggie would be less stuff to go wrong, and less stress on the engine, so less likely for things to break.

I managed to get some freebie off-cuts from a plastic manufacturer in Sydney. Keep trying, Sam.

Core-flute (real estate signs) sprayed black is another option. It probably doesn't look quite as nice as a sheet of polypropylene, but it's easy to cut, and usually easy to obtain therefore easy to replace if you damage it.

Sam, how did those sill plates turn out?

Cheers guys.
Tim, I've just cut a core-flute cover and used a gloss black paint to pretty it up a bit.
Sill plates turned out great in the end mate.

Put the cover on today, put in a new Toyota filter and filled the gaps. It's quite amazing the difference it makes to performance. I'll make a prettier cover when I find some nice black plastic, but it'll do for now.
