Paul, I actually bought a complete single fluoro fitting from an electrical place (John R Turk) for $20, and I'm going to put the light over the workbench in my garage without the cover!

What did you find was the best way of cutting the plastic.

If you want a large flat sheet you can get them from builder supply shops. Ask for a K12 Diffuser sheet and they will know it. ($20-$25 for 30x100cm sheet).
Ive still got a big chuck left if anyone in Victoria wants it for free..

cutting the plastic is the hard bit. mine was very brittle
I used a jigsaw blade (metal blade) but found they got blunt quickly and once blunt cracked the plastic. i had to have a few go's and change blades.

lawrence how did you cut them? they are neat cuts

Avin, I used a Bunnings el-cheapo 'Dremel', cost me about $36 bucks, comes with everything and I've used it about 5 times recently to great effect.

Just gotta remember to wear eye protection, a piece of molten plastic flew off and missed my eye by about 1 cm

This gives you an idea of the quality of the cut:

Basically roughly cut the plastic to withing a cm or so of the size and shape you want, then use the filing attachment to grind it down to the exact size and shape you want. The Dremel has multiple speed settings, so you can get a very accurate shape quickly.

Looks great. Yeah, those rotary tools are very useful. Bought a cordless Dremel a couple of weeks ago and am very happy with it.

Tried to find a diffuser sheet today (Townsville), but without much success. Does anybody know where I can order one of those?

Is the plastic UV stabilised? If not, given the strength of the sun in OZ, I am wondering how long before the plastic becomes real brittle and opaque

Alex, I agonised about that too, but given that my car only spends about an hour on the road every day, either at 7am or 6pm and lives undercover at all other times I didn't think it too much of a problem. I also considered that the plastic is vertical and not horizontal to the sun at midday (its hottest and most direct) and that it's transparent and probably would not attract too much punishment that this probably would not be an issue. Failing this a liberal coat of Banana Boat SPF40 once a week should do it ;-)

I actually found the factory orange bits to be quite brittle (they are 14 years old after all), and after a few bits of shrapnel bounced off my face, I decided goggles would be the go....

Perhaps those who have done this conversion a while back can comment on the longevity ? Any signs of fading...?

In Sydney, 6 months in my experience... at least it will match the typical Soarer yellow headlights.
