Some progress pics of spare door card recover. I'm using "upholstery suede" which is a bit on the thick side, and I've had some "oops" moments. The switch is in place temporarily to help with glueing around the edge- I covered over the hole initially then cut the piece out roughly size of switch with a sharp blade.
Also visible are repairs on various cracks, the "big one" near speaker has cracked again and will have to be redone, with even more JB Weld.

Nice work! For the broken plastics you could try q-bond as well. I repaired some of mine with fibreglass and a final coat of bog. Cant wait to see your finished product

If this spare door liner works, I've still to do my "good" passenger side which is so far, crackless. When the door card's off and being handled, it's then likely to break anyway so will reinforce before starting. I don't have a spare passenger side liner, and that's a bit of an issue, time-wise.
I'll also do a spare centre console lid in the same material (it's this car's original one, part of the vinyl turned green, perhaps from driver's sweat in Japan), unfortunately due to its shape, it will require stitching, I suspect (the original vinyl is stitched, of course).

Thanks, Nathan. I've had this door card for years- it sat at my dad's place in Brisbane for a year (I was living on Norfolk Is and couldn't get it there safely) then carted it to WA, where it sat in my very hot shed for 2.5 years, then in Cobar for 2! While it was at my Dad's, I'd covered it in plastic secured by orange tape, and the heat in WA melted the colouring from the tape into the vinyl! I tried painting, but wasn't able to get a good colour match.
I'm only doing the section where the speaker sits (which is sort of an "outer cover") as the rest is fine. It's quite easy to remove, much easier than I thought when I painted it and only masked off the rest of the liner. I'm in two minds about the handle, the one from this card is a little creased from storage in the heat, I can always take the one off the existing door card, I suppose.
I'm also yet to do the hardest bit, the "outside curve" which is the rounded rearmost part when mounted. The covering will have to be cut as it bunches up, on "inward curves" the covering bunches up behind and is therefore not seen after it's trimmed and glued .

I've finished doing this job, just have to re-aattach it to the main door card now that the glue has dried (helped by the rain ending!). Will post some pics tonight. I have to say it wasn't a pleasant job, and I don't relish doing the other side. I'm heading off on holiday shortly (packing the winter woollies for Tasmania) and will have a look around for materials which might be easier to work with than the upholstery "suede" I used.
The job looks OK, with the suede the main thing is trying to keep it clean while working on the job (once you get glue on the wrong side, it's hard to clean off without destroying the nap) and some of the curves are a bit of a nightmare, I cut and butted but sewing would be more professional.

Looks great to me - certainly miles better than my cracked and sad looking card. Now you've inspired me - so another job to go on the list of things to do one day! Right now I'm struggling to find the time to get the cam belt and water pump done, as its now 15K overdue.

Rippa, innit? I always use that style of hat, they can get squashed in my car or workbag, or on a plane and remain usable. That's actually the newest one in a line of about six of them, already looking sad from the muggy summer we've had. Bear in mind, I wear it all the time, everywhere, I'm a redhead with history of skin cancers, living in a hot climate.
I still have an Akubra, but they're expensive, crowns always wear out, they can't be squashed, and they're damn hot and get dirty.
